The Complete Guide to Custom Baseball Caps: From Design to Delivery

Ordering custom baseball caps for the first time? Here is everything you need to know about the production process — from choosing fabrics to receiving your finished caps.

Choosing the Right Fabric

The fabric determines the look, feel, and durability of your caps. Common options include:

  • Cotton Twill: The most popular choice — durable, easy to embroider, and available in hundreds of colors.
  • Wool Blend: Premium feel with a structured finish, often used by streetwear brands.
  • Polyester: Quick-drying and wrinkle-resistant, ideal for sports and outdoor use.
  • Recycled Materials: Increasingly popular for sustainable brands.

Decoration Options

Your logo can be applied in several ways:

  • Embroidery: The most durable and professional option. Choose between 3D puff, flat, or metallic thread embroidery.
  • Screen Printing: Cost-effective for large graphics with fewer colors.
  • Sublimation: Allows full-color, photo-quality prints on the cap panel.
  • Patches: Woven or leather patches sewn onto the cap.

The Production Process

Here is what happens after you approve the sample:

Step 1: Pattern Making

Your cap design is converted into cutting patterns. This includes panel shapes, bill curvature, and stitching guides.

Step 2: Cutting

Fabrics are cut into panels using die-cut or laser cutting machines. Precision at this stage ensures consistent sizing.

Step 3: Embroidery / Printing

Your logo is embroidered or printed before assembly — this is the easiest and most accurate stage for decoration.

Step 4: Sewing

Panels are stitched together, the bill is attached, and the sweatband and eyelets are installed.

Step 5: Quality Control

Each cap is inspected for stitching quality, embroidery accuracy, fabric defects, and overall appearance.

Step 6: Packing

Caps are folded, poly-bagged, and packed into cartons for shipping.

Typical Timeline

Sample production takes 5–7 days. Bulk production (500–5,000 pieces) typically takes 25–35 days depending on complexity and quantity.
